I finally gave in at 39, 000 to do my front brakes. The following may be helpful:
1- I did manage to slip a vintage 1" micrometer past the dust shield and over the residual unworn edge band, and read .9 (22 mm is .87) and had purchased the rortors. When i got them off, the area closer to the center was thinner than that, they could not have gone another set of pads. (this was the first pad change, and the pads had a good 2 weeks left on them - really done.
2- the big bolts holding the caliper carrier (Torx E-20) were really rough, but by standing repeatedly on my 18" breaker bar got them off - there was a bad 30 minutes when I thought i'd have to give up on the last one, then got my wife to balance me from behind and jumped on the bar. (Tip: they give ground ever so slowly, but once you feel them move just a bit, you can switch to a 1/2" ratchet and work them off)You have to get the car as high off the ground as you can, with jack stands, of course, so you have somewhere to go with the bar. The rotor practically fell off after removal of the 5 mm allen screw, which had not frozen. Use a real allen 3/8 socket type of tool, not a multi tool set, the tolerances are closer and you don't want to round the allen socket.
3. - I used a woodworking spring clamp (the kind that looks like one of those exercise squeezie things) to back off the caliper plunger, and it goes back VERY slowly - you can't rush it.
The spring is tricky, and I'd recommend raising both wheels so you can use a model of a properly placed one when you put back the first one. The second pin needs to be pushed in with vise grips and then persuaded to go into the hole. If it takes you six tries, you're normal.
S-K has a set of 1/2" torx sockets which goes up to E-24 for about $65, discounted. thye also make the torx keys for the 3/8 ratchet. Don't buy cheap tools, you'll regret it. Easy to justify the price when you are saving $500 on a brake job.
The verdict: hard work ( I hurt today, two days later) but not brain surgery.
