Dave, cover can be replaced w/engine in car. there is a tsb out there for replacing timing chain, balance shaft chain, and all the bits, with engine in car. Only problem is what is on paper and in practice are way different, and imho, it is near impossible to do that, unless you disconnect both axles and everything else that would prevent you from lifting engine (or lowering it) clear of the bay. I did the cover (only) on 2001 Aero. Extremely difficult, very little room. Must remove all bits,front ,rear, bottom and side of engine. All mounts need to come out, downpipe, radiator, all water and air plumbing, intake bits, pulleys, alternator, oil sump. You need a hoist, engine lifting eye , must jockey engine around for both removal and more importantly resintall. Care must be taken to avoid damaging exposed head gasket piece at top of cover. A visual will show you why you need to do all this. The torx bolts (14 of them) require care in removal, and most cannot be done with sockect type torx, unless you do the complete disassembly which allows engine to be clear of bay. I used a special . real long torx l tool to remove . Torque is 21 ft lbs iirc. I had already rolled in a new timing chain, and cut/removed the balance shaft chain, so replacing those other bits was not necessary. Did you verify condition of timing chain by measuring the tensioner? Chains noisy b4 problem w/pump? You will need new cover, crankshaft seal, several o rings from the various pipes and hoses you will be removing and for you, oil pump, and pump cover as well. Not a lot of money to do this, but surely a ton of time and effort. And your engine may be marginal in the bottom end. You need to do the plasti guage test on your main bearings to see how your bottom end is. If you pass that test, there is still life in that engine.
I would roll in a new timing chain, remove balance shaft chain, change guide in valve cover as well. Good luck, and regards, Tom S.
