Lots of cars suffer from this wheel-well liner gap. I helped work on this issue at the Toyota Tacoma factory, and the bottom line is that unless the companies spend more on that part, it will keep on happening. And by spending more, I mean A LOT more ... it would need a new, more heat- and bend-resistant material, which requires expensive retooling, and a lot better packaging, which will also increase shipping costs, etc etc.
The packaging is actually a really big issue... they'll throw 100 or so of these liners into a crate, all stacked into each other. The ones near the bottom have a tendency to always be deformed badly, while the top ones are not perfect, but within spec. Maybe Lawrence (saabnet: LM) can tell us more about this; he worked on it more than I did.
