I was going to pose this to Pat Price after he posted regarding essentially what you are confirming. He said that the primary failure is the stop for the motor travel, the failure of which overloads the shaft breaking it. I have been meaning to reopen this discussion in the hopes that you or Anders (or, for that matter anyone who has pulled a few of these apart and may actually have an old one to mess with) might have some insight on prevention.
In a personal communication, Pat alluded to the fact that the new heater box is heavily reinforced at the motor stop and he implied that purchasing some part and fitting it to the current hearter box would likely prevent the failure. But I never got a PN and Pat has now moved on to another marque. So, if anyone can come up with a preventative measure either using something available from Saab or something more Maguiveresque, that would be a real step forward.
