Did you take off all of the old foam and glue (orange nasty junk)? The new liner will never stick to the core with that stuff still on it. I have found that a good stiff metal wire brush is the best way to get off that old glue junk.
Yes, 3M spray is the way to go. I use their 90 strength stuff. To quote Elwood Blues: "This is glue; strong stuff."
I, too, went the Pep Boys route the first time. I, too, was pissed off when I did not have enough left over to do the sunroof. I also did not know better to leave the proper buffer space for the sunroof hole. That was not cool. I did not have a problem finding another batch of liner to match, but I did not want to throw out another $30 for just the sunroof part.
I have since done 4 other headliners in other cars using material from the upholstery shop, and I'm yet to be disappointed with the results. I will have to check Hancock, though. Where do you live, Ron?
