1. I think you may have the 3ea small grooves that are inside the driver cup mistaken for wear but, if you didn't and what you're seeing is indeed wear, then I'd replace it now because even if you do install a new tripod bearing, it'll be kinda loose inside the cup and will eventually start wearing all over again, destroying the remainder of the cup and the tripod bearing as well.
2. I don't know about this?
3. On the 9000 model yes they are different, on the 900 though I really don't know. Sometimes it's about the length of them that matteres.
4. This sound like a good idea but, just as wigh #1 I have concerns about future wear.
5. For this I'd remove the large clamp, pull back boot, clean and inspect the joint itself. Look for metal to metal wear along with metal shaving. If it ckecked out fine I'd pack it with grease and install the clamp(a new one).
6. I agree with you as this work is labor intensive and can be prety dirty a job to do, because of this I'd want to make sure the job was done roght to prevent rework in near future. If that meant spending the $150-200 for a completely rebuilt cv joint/axle/tripod/innerdriver or whatever I'd do that because if I had to at least take off one day of work to ga back in there again, I'd be pissed. That's time and money both lost and that initial $200 would soon begin to look cheap cost wise...
The link below has alot of helpful info, and perhaps your questions can be answered better than what I was able to do.
Good Luck, Phil
