I am thinking your problems are going past the worn driver stage. If the race has moved in the housing, there is a good chance the bearing on the diff has a problem. Have you examinded the surface of the bearing's?. I'd suspect something like a small piece of metal got in there and siezed up the bearing for a period of time. This will generate a large amount of heat, which would explain the problem with getting the driver out of its bearing. There is possible damage to the ring gear and carrier to consider also. Given the difficulty of setting up the clearance, if you don't have access to the tools, I'd be looking for a parts car or a different transaxel.
