I've had two moderate side impacts in classic 900s. I was fine both times.
I'm also a structural engineer (who works at a Volvo dealer...) and I've noticed a substantial amount of frame/firewall/side panel reinforcement at the firewall in the 900. One of my side impacts was centered between the leading edge of the front door and the back of the front wheel. Despite caving in the sheet metal a good six inches, the windshield didn't even crack.
Rumor has it that the US government rating is skewed- the driver's seat was not latched in position during the test and it moved, degrading the rating. Safe little cars, and they hold the road better than the traditional RWD brick. Keep in mind that lighter cars will brake better.
Three criteria were used in the safety design (most likely a 35 mph head-on, among others):
1. The doors would not open during impact but still would afterward
2. The hood would be retained in place and not impinge on passenger safety
3. The safety cage and dummies will emerge intact
It's no new S40, but the classic 900 (I just bought a convertible) is a tough little ship.
