Worn brushes could cause the electrical odor, as the brushes barely make contact anymore, and the arcing causes ozone. As to vibration, most likely that's bearings.
You can just replace the Voltage Regualtor (VR) because the brushes are part of it. However, if the brushes have gotten so short that they're arcing on the rotating contacts, then the rotating contacts are going to be burned and pitted, and things won't be fixed. As to a bad diode, you'd see that in very low output / ALT light on.

I've always been a believer in Go Cheap First. That would be replacing the VR. However, if you actually smell burning, I'd say the alternator is toast.

As to New vs. Rebuilt - go rebuilt. A quality rebuilt unit is identical to a new unit, except that it's much less expensive. I've never bought 'new' from a dealer - and I have no way of knowing if the one I get from the dealer hasn't be 'reconditioned'. I guess you can find a shop to do the rebuild, but I wouldn't bother. Just checking on eEuroparts, they list a rebuilt for $157, after core charge. Not cheap, but so much less than the dealer. I've also had very good luck with Sobstory. Just check the bottom of this page for site sponsors.

Usually an alternator comes without the pulley, so you just swap the pulley from the old to new.
