Just for the record, the aluminum case of the alternator is an excellent conductor. Tho it has heating-moving-loosening problems, aluminum cable is very commnly used in larger-conductor-size applications in building and industrial wiring instead of heavier, harder to install and more expensive copper.
Make sure any ground wires you use are heavy enough gauge, on here I've seen 10 gauge recommended for a replacement or supplemental ground wire.
If the through bolts on your replacement aren't long enough to let you add another nut, take off the nut that's on there and put your wire's ring terminal on under it, then retighten.
Or, if all four through bolts are threaded into the body and don't come out through to take a nut, attach your ground ring terminal to one of the screws holding the voltage regulator on, or the screw holding the capacitor to the alternator case.
I've got a Bosch remanufactured alternator kicking around here and I don't see any push-ons on it that are mounted to the case. I wouldn't take that chance unless you can plainly see the terminal screwed directly into the case.
Have you taken any of these alternators in to a local auto parts store and had them test them? Hate to see anyone go to as much trouble as you've had and it would be good to know what's going on. Repeated diode failure doesn't seem like something that would be happening
