I am a bit aggravated now with Bilstein, and thought I'd share my rant, and my stop gap fix, should this ever happen to you.
I still can't believe that after spending $70 a shock for a set two years ago that I have to deal with this nonsense. Anyway, The lower rubber busing on my front shock disintegrated for no particularly good reason. No Problem, lifetime warranty, right? Wrong. I called them up, and not only are bushings not covered by their warranty (said they don't know what kind of fluids the rubber might be exposed to - huh?), they told me they can't even supply me with a replacement bushing, even If I wanted to buy it from them, sorry. Great shock, lousy customer service. Konis for me next time.
So, the clunking is making me insane and I have a road trip for business out to the Delmarva Peninsula Sunday night and Monday, and I don't want to take the SUV (at 14 MPG). So here's a fast fix. I bought some epoxy based putty and filled the hole with it (after roving what was left of the bushing. I let it cure for 10 minutes until relatively hard, then drilled a 5/8 inch hole in the center -- instant plastic bushing. I enlarged the hole on a couple of large washers, so they'd fit over the shaft where the shock bolts up. I don't expect it to last long, but a week will be fine. Not including the 1 hour curing time, it took about 30 minutes to make the repair. I am now taking bets on how long it will last.
Just before writing this, I Googled "shock absorber bushing" and quickly found a source for a replacement, polyurethane bushings from Summit racing.
