After what I understand, you don't know how badly warped the head was because it was done by the former owner?
Saab allows 0.5 mm to be taken off the surface, BUT that doesn't mean they allow the head to be 0.5 mm warped/crooked.
Lets say that the head was bent/warped the maximum or even worse, and the shop just threw it up on the mill and flattened it.( the proper procedure is either to replace head or put it up in a hydralic press and press it back ((very difficult procedure)). A warped head also means that the journals for camshafts is warped and theoretically the cams are bent too. God knows what can happen when the cams binds in the journal while rotating.
That would mean that 0.5 mm is taken off the number 1 and 4 cylinder at the outer ends of combustion chamber, BUT almost no material have been removed from the inner portion of combustion chamber 2 and 3.
So in the worst scenario, you have two different sized combustion chambers that the Trionic trying to deal with the best it can.
And on top of this you also want to get as much boost as possible out of the engine.
Have you tried to LOWER the boost below natural AERO specs and see how it performs?
I know this is not a funny answer and it's only my 2 cents, but I'm intriuged with your problem and want to see the final soloution.
