I owe you a cup of coffee. It does seem it was the fuel pump was the cause of my car not starting at times after being hot ('93 9k CSE, 222k miles), not rancid fuel as first guessed by the dealer. Some follow up info:
-The dealer spoke $500-800 to pull the tank to replace, ridiculous
-Sobstory claimed the fuel pump insert does not work for 93-95, wrong.
-eEuroparts sells two Walbro fuel pump inserts for the 9k, mine took the three nipple version, not the one nipple version. Costs less than $70. It was the right replacement part.
-Being very careful with the fuel line connectors, I was fortunate, they did not break.
-Zeke, your plywood formed tool for removing the retaining ring did not work, the plywood was cracked as I tried to loosen the ring. I was advised to use a large dull screwdriver. I used a very large philips head screwdriver and hammer to bang on the ring tabs that slowly loosen it.
-Within the pump one piece of the plastic fuel line (7") has to be replaced. eEuroparts sells a one foot piece for $5. But it's real stiff and has to be softened with a heat gun to both bend and fit over the 3 nipple fittings, one of a "T" fitting in the pump assembly and the second on the fuel insert. This was the most difficult part of the rebuild. Without any prior experience heat forming the plastic pipe I ended up getting the pipe to slowly slide over the fittings OK. However, bending the 90 degree turns left me with kinks in the line, sort of like folding a garden hose, not a perfect job. I was afraid of restricted fuel flow, or leaks at the folds. I replaced the fuel pump assembly with partial kinks and tried the car out. With over one hundred miles now on it it seems to perform as well as before the pump went bad, even with the partial kinks.
My advice in using heat formed plastic fuel line pipe. Learn and practice how to form the bends and make them prior to connecting the length to the fitting. Possibly bend the pipe, with heat, over an appropriate size bottle or tube to make the bend, like brake lines. Good luck...but it sure beats paying the dealer top dollar.
