I’ve had this problem ever since fitting a second hand gearbox into a (new to me) 95 Aero. The gearbox came with a new slave fitted!
The initial symptoms that raised my concerns were an occasional thump when starting the car from cold (mostly or left for a while from hot) whilst releasing the clutch – I always start with the clutch depressed. I can’t find a pattern to the thump, but if I release the clutch slowly as it bites you can feel something moving through the pedal. Originally I put this down to maybe the slave in some way – catching on the splines? I’ve left it for now to manifest into something worse as haven’t the time to drop the gearbox to investigate.
More recently I’ve noticed a drumming noise coming from the car and wondered if it was connected.
I’ve also experienced another side to this thump which compounds the problem is in the gearbox! Before starting the car, if I release the handbrake, sometimes (not always) the car can be rocked back and forward (I assume on the slack of the drive train) but locked from the gearbox. I small amount of effort causes this thump again, this time from the wheels side though. So it must be the box. I’ve notice no drag per say in the box through slow moving either. You can freely spin the box too when the wheels are jacked.
I’ve covered some 6000 miles so far…
As for the drumming I’ve changed tyres from front to back, checked for any play in the wheels bearings (none). The drumming is speed related but not the engine, doesn’t change at all on corners either.
Any ideas at all?????????
Unless it gets worse I may leave it to show more positive signs.
Just before posting - I have searched for problems - I found this info, at least to the thumping in the box... From Quasi's site on 5 speed boxes.
"Note, however, that Eriksson says that the 3rd gear snap ring on the input shaft is a failure item on these transmissions. Saab did a mod to include a thrust washer, but no one knows when.
Michael Smith reports that this snap ring failed in his 97 Aero at 74000 miles
My 94 Aero had this failure at 97000 miles
Symptoms are loud noises in reverse and/or a "clunk" of varying intensity in neutral - when it gets bad enough, it should scare you sufficiently to admit that yes, you really do have a serious problem and it's time to fix it. The symptoms are caused by the gear cluster moving axially (back or forward), causing the meshed gears to bind and then violently release, and it is perceived as a binding-up of machinery. The hell of it was that it only happened very occasionally at first and, fortunately, only in reverse and neutral. The most reasonable fix is a rebuilt transmission from Erikssen. Apparently this is not a widespread problem, as it is not reported as a common failure item."
