Simon:
I have bought, and have installed, new Bosch brushes for the C900 alternators.
I looked for and couldn't find brushes alone to fit my '96 9000 alternator.
I had the voltage regulator out, and find that it would take drilling out a copule spot welds to get straight at the brush holders to be able to drill them and insert the new leads from any new brushes. Those spot welded joints could then be replaced by tiny brass screws, available at model shops or some hardware stores.
I have vaguely in mind that if I get a spare alternator, I'll look for some brushes somewhere and slide them on a file to get them the size to fit, and try this repair.
Also, if I have my alternator out I'll look into cutting out a panel from the rear plastic cover so I can get at and replace the voltage regulator-brushes with alternator still in car.
The later 9000 at least has the brush slip rings outside of the rear bearing of the alternator, and brushes are significantly smaller than those on the C900s.
I've read that you can't remove that back plastic cover over the brushes with the alternator in the car, unless you also release the wiring harness in the metal cover on the underside of the intake manifold.
Do you possibly know of a source for Bosch brushes to fit the later alternator? Or any brushes that will fit?
The one alternator I have had out had significantly scored slip rings, deep ruts really. I spun it by hand with a file against them (brushes out) and smoothed them out, and my brushes still had some life in them and made good contact. But I'd rather do just brushes if ever they do wear out.
