Evaporators can fail as a result of internal corrosion. This is particularly the case in a system which has had leaks because air mixed with ac refrigerant and refrigerant oil forms destructive acids. That said, it is important to know how the diagnosis was reached. For instance, was an electronic leak detector used, or was dye spotted. Since the expansion valve attaches to the evaporator, I imagine that a failure at that connection could cause a leak in the evaporator box which would look like an evaporator failure. Hard to really know.

Another important factor is whether your car was leak tested by vacuum. If your system will hold a vacuum without appreciable pressure loss, there are leak sealers that can be injected under vacuum which apparently have good reputations. These sealers are $50 mail order. If your evaporator is actually leaking, this might be a short term substitute for replacement.

Anyway, a non-oem evaporator is available for your car. I bought one last year for my 91 from Sobstory and paid a little over $100. It appears to work fine and was MUCH less than the Saab part. The expansion valve is around $20. You also MUST replace the receiver/drier, which is around $40 from the sponsors here, and $135 from the dealer. So that brings your "hard" part cost to around $160+/-.

The next issue is the refrigerant. Since your system will be apart, this is a good opportunity to convert to 134a, if that hasn't been done already. The conversion may cost a couple of hundred dollars more since it will have to be flushed. It shouldn't cost that much, but I think this is what I have seen for prices. They might charge extra for the flushing agent.

Next is the refrigerant, which should be less than $20/pound. So, 2lbs of that and the oil should be less than $50. Labor to charge should be included in the conversion.

So, I would say a shop that will use parts provided by you should be able to do the whole job, including a conversion, for less than $500.00. If you don't replace the evaporator and only replace the expansion valve, the part cost and labor cost will be much less.
