Just had to do one tonight on a friend's car.
1) Start with PB blaster. Make sure you give the PB Blaster time to work.
2) If it does not work, try a hammer and then more PB blaster.
3) If still no go, try a blow torch for at least 3-5 minutes. Then try to loosen by hand.
4) If no go, make sure you are using a hardenned impact grade TORX attachement and firmly push in while turning counterclockwise with a breaker bar.
5) The designed Torx hole is too shallow so it may strip, but do not fear
6) Use a high speed grinder such as a Dremmel Tool, and use the fiberglass re-enforced cutter to make a 1mm wide straight 4-5mm deep groove through the center of the face of the screw head. Do not be afraid to cut into the rotor a bit to get to the edges of the screw head. Grind a small amount around the edges of the screw to grind out any small amounts of adhesion from rust. Use PB blaster and wait 10 minutes. Then use a LARGE screw driver with a vice grips attached to the side. Press HARD against the screwdriver while using the vice grip to torque counterclockwise. Lock rotation with an ice pick or screw driver stuck into the side vents.
7) This is a very wide screw. Use a mid range easy out after drilling completely through it.
8) The most important step. Don't forget to lube up or high temp antiseize the screw so this never happens again.
We got up to step six, and the High speed rotary tool made a nice deep groove in the head of the screw. PB Blaster, a vice grips and a smaller screwdriver placed in the vents of the rotor to prevent rotation workes so well that we were able to re-use the screw, as the groove will allow use of a flathead screwdriver rather than a shallow Torx.
