1. they can. Though from experience it should happen less often, if at all. I had one 900 that had the original one at 200,000 but it was toast but no leaks.

-Better to have the flex joint wear out after a 100,000 miles instead of replacing exhaust pipes every 25,000. (analogy not doctrine here)

You can always have an exhaust shop weld in a new flex section. Though more so on the down pipe than the pipe underneath since the costs are equal.

2. Can't answer this one. I've never done it. I suspect that given proper prep of the studs you could at least try. Worst that happens is finding a shop to finish the repair.

3 & 4. Don't know these.

5. It is always possible for it to fail but "shouldn't." Though I do wonder if the new cat has a special performance throughput. Should be able to sell that pipe and cat and make some dough to pay for the new one.
