i am working on a d.i.y. 'cooler made of two 900 cores welded together side-by-side (nothing new, btw - i've seen websites on this). as Brad has mentioned (and Corky Bell's book also discusses), the key to good flow/minimal pressure drop is to send the air through the cores so that they flow through in the shortest distance. thus, don't weld them end-to-end (like the long, narrow ng900 core), weld them side-by-side.
based on data in Bell's book, my inlet endcap design contains a baffle that splits the charge air in half so that exactly 50% goes thru each half of the core (a disproportionate qty. of air goes thru the core at the extreme end of the inlet tank).
when finished, it should fit without any cutting. also should be able to install via the grill (87+); no bumper removal required. A/C removal not necessary. core dimensions are roughly 8 x 18 x 2.5.
i'm using the newer style cores with wider rows. scanwest recommended them over the narrow style, fwiw. i cut off one row on one core for enough room for a 90* bend inlet pipe into the endtank.
i used triscuit boxes for a mock-up.
