One way to clear the threads in an AL head that are not too bad, is to take an old plug, and with a bastard file that has teeth on the edges as well, cut a knotch into the spark plugs threads to present a sharp 90 edge to the threads as you thread it in. Make the knotch go up the threads a ways. Put grease in there and carefull thread it straight. This will work like a tap, but will remove as little metal as possible. Taps can cut too much sometimes. I showed did this at a Volvo mechanic and he was quite impressed, after he cross the threads on my engine. No problems after that. Otherwise if was a challenge to get the plug to go straight instead of crossing.
After filling the cutting knotch, use shop air to blow away steel fillings from the knotch, threads and inside around the electrode.
Back out when restoring the threads, wipe the cuttings out of the groove, apply more grease and go again.
