1. Computer controlled turbocharger - how often should I expect to have this rebuilt, and what kind of costs are associated with it?
We used to say that they lasted forever. But some production had a problem with the PCV system that created too much pressure on the turbo seals. New production has been changed. Normally, they never wear out and outlast the vehicle.
2. Digital throttle - any history of these going south?
Yes, a few have failed. From what I see reported here, not so much current production. TB should be cleaned to remove deposits as part of PM every couple of years.
3. Wear part replacement costs - is there anything in the regular changing of wear parts that is a substantial expense beyond that of a normal four cylinder belt driven twin cam?
No timing belt to change, chain driven. The ignition module (DIC or DI), is mounted over the valve cover and will not last forever. Many carry a spare. The engine control system is fantastic, but the DI is the weak point. Many just shrug it off, others get very upset about it. So choose a spare or a tow truck someday. Its a personal choice.
Serp belts to wear and the serb belt idler pullies do have to be replaced to avoid a failure.
4. Warranty options - I've seen a few on the classifieds here with a variety of different warranty options and I'm curious if there is any reason to prefer a higher-mile (under 100k) warranty.
New vehicles are 50K miles. Used certified have longer warranties.
We have two 9-5 Aero Wagons, 03 and 04. So I guess that we like them. Good MPGs. Fast. Reasonable insurance rates.
I like a stick, wife likes the autobox. The autobox works very well and is more nimble around town than the stick.
