Here is my experience from today's work.
1. Remove the hood. Not necessary but extremely helpful. Remove the intercooler on its hoses, boots and pipes all the way to the turbo. You don't have to completely dismantle it. I removed the turbo boot and the throttle end and pulled the whole thing out.
2. The radiator CAN be removed with the fan assemblies in tact. If you can open the lower single screw
of each fan at 6 o'clock position (crawled under the car) with the car on the ramps, then go for it.
These instructions are for the removal and installation of the radiator with the fans still attached.
3. The item that interferes the most with the removal of the radiator with the fans is the baseball sized actuator for , I believe, the turbo wastegate. Remove the most forward positioned vacuum hose attached to the actuator. That hose is originating from the APC solenoid valve sitting next to the coil on the frame. Only remove that single hose from the end right behind the passenger side fan.
4. Remove the coil (beer can shaped gizmo) positioned on the frame above the radiator. Just open the single bolt and remove the clamshell holding the coil. Remove the two 8mm bolts holding another component (this is the APC Solenoid valve) next to the coil on the frame. Do not disconnect any of the wires or vacuum lines.
HERE IS THE TRICK. Bend the welded bracket that held the coil toward the front of the car. This will allow the radiator to be pulled out. Be gentle , well because, its welded and you just cant reattached once broken.
5. Get a piece of not-too-stiff wire and gently harness the coil and the APC solenoid and tie it to the engine lift slot by the AIC.
Do NOT remove any wiring whatsoever. Do NOT remove the distributor or cover.
6. Remove the connectors to the thermal switch at the top of the radiator on the driver's side.
7. Remove the vertical metal bracket/shield at the driver side . This is the bracket that hides the clamp to the lower hose at the bottom end of the radiator on the driver's side.
Use a 7mm wrench to open the clamp bolt. I don't think you can use a screwdriver with the fan shrouds still in place.
8. Remove the remaining two upper hoses (one large , one mini going to the coolant container). Remove the electrical connectors that power the fans.
9. Open the two upper bushing mounted bolts and free the radiator. Tilt it forward and while holding by the upper slots wiggle it out of place. This may take 5 minutes or so. Be patient.
10. Remove the fans on the bench , clean them and mount them on the new radiator.
11. WARNING! The only comment I have for the installation is: be very very careful of the small connector at the upper left side of the new radiator, especially if you have the plastic/aluminum one. Wrap it with bubble wrap and don't be tempted to handle it while sliding the radiator in place.
there are numerous people that have broken the thing either during installation of the radiator or the mating hose. Also when you put the hood back (if you removed it) the fork that goes over the adjusting bolt passes right by the small nipple and can easily break it. I lubricate the hoses before pushing them in. Since it is NOT recommended to use petroleum based products on hoses, I just put very little corn oil on the connectors and stick the hoses in. No harm, no foul and eventually the oil just wears off.
If anyone has any suggestions, corrections, please post them.
