Hi Ian,
Since I have an 86 as do you, I have a set of 200mm Bosch drop-in replacements for the US-DOT spec headlights. (I went with the Bosch lights instead of Hella because you can get them with a provision for city lights...very cool.) I rewired the circuit from the alternator using 12 gauge wire, 2 40 amp Hella relays, one each for the high and low beam circuits, and heavy-duty three-spade connectors from NAPA. I have a 15 amp fuse protecting the low beams, and a 20 amp on the high. I haven't experienced any problems with lenses cracking from cold temperatures or rain, and that includes winter ski trips all over the Pacific Northwest and Western Canada. Nor have I experienced any overheating of the electrical components. Those Euro lights are engineered to handle the output of the overwattage bulbs. But just to be on the safe side, I don't let the car sit and idle with the headlights on for too long. I think the air flow helps to keep the lenses cool. Probably overkill, but why risk it?
FWIW, I've rewired my cars for the last fifteen years in this manner and have never yet had a component failure, other than bulbs. I cracked a lens once when I used a handful of snow to wash it, but that was my own youth and stupidity at work. If I had shut the light off to let it cool for a few moments, it would have been fine. A $45 lesson learned!
