I've got 4 of the C900 cars, and I think they all clunk in reverse with the wheel cut all the way. I believe this is the wheel bearing movement that is often talked about. One of my cars has all new BJ's, and rebuilt CV axles, and still makes this noise, with all motor mounts good. IMHO it is a SAAB thing and don't sweat it.
On the body, if that area of sheet metal is flat (without stampings for strength) it can be repaired several ways. Just to keep the weather out, you could grind it to baremetal, and put in a layer of fiberglass (from the NAPA kits or equal). This stuff is very strong and as long as you get back off the rust it will stay attached until the adjoining metal rusts out from under it. Then you could slather on some rustproofing or tarlike substance (I think it is available still at NAPA in spray cans) to protect the outside. If you want steel, and its flat, any decent bodyshop can bend some 10 gage steel and braze it in. This will cost more but is much more permanent; again you better rustproof it. Downside to this is the localized heating could toast wires (advantage fiberglass). Your choice.
I killed a CAT once with a superrich mixture caused by ignition failure, raw gas burned the inside of the CAT out. I don't know all the failure modes, but this one would surely do it. Suggest you pull your plugs after a good interstate cruise and check color; this tells the story about ignition and mixture.
