try replacing/cleaning contacts on ignition module

I had a similar hesitation that I traced back to the ignition module (located in the driver's side fender well, near the apc box). I swapped out wires, distributor cap & rotor, plugs, you name it. Ended up being the module all along.
As far as the rust, you can try POR (Paint Over Rust), which is extremely expensive by itself. Cheaper than welding in a new patch, though.
On the clunk: probably need to hear it before making a true diagnosis. Could be a bent dust shield?
