backman,
My (extensive) experience here leads to this advice; Pull out the axle and thoroghly clean and repack the outer CV and replace the boot. Then inspect the inner driver thrust surfaces for wear (which can be done without removing the inner driver from the transaxle). If it has dents on the thrust surfaces then replace the inner driver and the tripod bearing and of course the boot (and I'd do the oil seal, O'ring and maybe the axle bearing too). You could save the worn inner driver and use it on the opposite side if ever needed. Very often a seemingly shot outer CV will work fine if just cleaned and repacked with some fresh grease. Rzeppa type outer CVs will tolerate and work well with pretty stiff grease too. The only part that is different from the Left to Right side of the car is the axle shaft which is between the inner and outer joints, but that small difference in length can cause a catastrophe if mismatched. That's one place where the rebuilt units fall down. When the inner driver assembly (that's the inner driver, which Saab calls the "companion flange", and the inner driver housing) is removed from the transaxle (the assembly is held to the main case by six 8 mm bolts with 12 mm hexagonal heads. On the drivers side there is the speedometer cable to disconnect) the inner driver is then popped out of it's housing (there's a snap ring) and replaced. There are shims between the inner driver housing and the transaxle case. They must be replaced just as they were. Those are the only shims encountered when repairing an axle assembly (except on very early cars). The tripod bearing and outer CV are splined to the axle shaft. The tripod, which must be removed to replace the outer CV boot is retained by a common snap ring. The tripod bearing is a tight fit on the splines but is easily driven off with a hammer and punch. To remove the outer CV from the shaft slide the boot back and you'll see the tangs of a captive circlip inside the inner member of the CV. Spread the circlip and jerk the axle out of the CV. You may need to mount the outer CV shaft in a bench vice to do that. I always disassemble the outer CV completely but you may want to just flush it and repack it as they are kind of puzzle like. Hope this helps and saves you some money. The rebuilt units are almost never as reliable as a freshly repacked original. Good luck.
