I understand the feelings that go along with this, both positive and negative. You've done a ton of work on this nice 900 but still can't seem to button up a few nagging issues. I still can't find the vacuum leak on my '92 and I've been at it for a year and a half. A MityVac or other vacuum pump can be really helpful here. I suspect my leak is from the back-end fitting of the distribution switch, so I have disconnected and plugged that vacuum line. The closest relation between the AC and vacuum is the recirculation circuit. The solenoid is in the engine compartment on your '86. It should have a pair or even a trio of vacuum lines running to it. It sounds to me like your instrument cluster issues could be a detatched connector on the back. You may want to play around with a volt/ohmmeter between the back of the connector and contacts on the cluster itself to check for breaks in continuity.
Interior lights- replace the center console switch if both the bulbs are good. If they still don't work, disconnect the delay relay under the rear seat and see if that helps. If not, get a toothbrush-sized wire brush and have some fun with the door switches. Those have to ground through the mounting screw, so corrosion there will usually give you problems.
For the valve cover seal, you may want to put some sealant on it after replacing the grommet. I replace mine about every three years, as well as the vapor line to the fuel pressure regulator, which will liquify itself from all the fuel vapors it sees in normal use.
