1. No idea, really... some cars have a manual defeat button, but at the worst you can always disable the whole system by unplugging the brain under the back seat. On a '94, you don't need any tools to do it.
2. There are two positions for upper vents - one is "fan speed 4" and the other uses the fan speed switch (fan speeds 1-3). The "two" floor vent settings are floor only, and floor+side vents.
3. Yes, the recirc button should close the vent.
4. Not that I'm aware - you'll have to scavenge parts off other headlights.

2. Any number of things can cause high NOx. Start with http://www.sacsaabs.org/sacsaabs.org/emissions.htm
3. Mechanically, little difference - nothing that can't be easily worked around.
