Good topic! Mine would have to be:
Bronze:
O2 sensor in the '90 SPG. It must have fused itself in there. Totally stripped the elbow and broke an exhaust stud trying to get it out (we took it to a shop to drill out the stud and they broke two bits inside and charged me $200). Getting the new sensor in was just as bad!
Silver:
A busted brake line in a '92 9000 turbo a couple of years ago next to the firewall behind everything. I didn't have enough joints in my arm to reach back far enough after two weeks of bending and breaking myself, so I had to make friends with a particularly skinny girl and have her do it for me. That relationship didn't last very long.
Gold:
New floor in the '90 SPG. There had been a leak in the lower passenger corner of the windshield for years. It turned the under carpet into acidic mush that rotted right through the floor. I took it in for inspection, not knowing, and the mechanic pulled me out to watch him punch his fist right through the floor. No one would touch it, so I did it myself. Sawzalled out the pass floor, riveted in new sheet metal, and undercoated it. I still have stains from the undercoating and scars from the sheet metal, and every once in a while find rusty metal flakes behind my ears.
Honorable mentions:
Upper passenger side control arm bushings, thermostat while broken down at a wedding with no tools in a suit and tie, mouse nest in a replacement exhaust, and the lower radiator hose with the little finger and the far end that connects under the AC compressor (AC compressor had all stripped bolts - had to drill through the side of them and stick an awl through to get them turning).
