Holy smokes!!! Never in all my days have I seen something like that!!! You, my friend, have one HECK of a welded freewheel!!!
So, forget pretty much everything I said. It doesn't apply in your case. The freewheel dog (in your 2nd picture) does NOTHING but grind against the weld if you pull the freewheel lever out. I'd even consider leaving it out, along with the fork and just put a cover on the top to keep the dirt out and oil in.
Secondly, sorry about my remarks on welding- I was directing them at anyone else who was following this discussion and was contemplating welding.
Next, check your shaft nuts!!! Please do this if you haven't already. Do a google search on "sonett saga" and pull up Jim Williams excellent site that shows you how to do this with all kinds of great pictures.
Finally, how are your balance shaft bearings? Wear on the front bearing, due to overly tight fan belt, causes the bearing to wear tremendously. Finally the teeth on the BS gear don't engage properly and one day they break! So you must fix the root cause- the BS bearings. Grab the pulley on the front of the car and give a side-to-side, strong tug. You CAN replace the BS at home with shop tools. I have a paper that tells how if you need it.
Sorry to sound preachy on all this, I just want to save you future work and aggrevation! I've seen people replace the BS gear and think they're all done, then 500 miles later the new gear gives out, so out comes the motor again. Same with the gearbox shaft nuts...
