...cutting away as much sheet metal from the frame as I did is not the best thing to do. At first I had a 3" round hole cut in there but unfortunately it seems that there are no filters that will fit in the place between the frame and the outer fender (not in straight angle, at least). I would have had to buy a new filter and place it in another direction. I did some thinking before making the decision to cut away a piece of the frame. It does weaken the strength of the frontal area, but this applies mainly to forces which are transferred from the upper frontal area. Forces coming from a straight hit to the bumper should not cause more trouble than with the original setup. I have in fact (unfortunately) tested this in the real world: just ruined my bumper cover and the car suffered no other damage :I
I have been planning on adding a strenghtening bar on top of the beam/filter but haven't had a chance to do it yet. But for the others I would recommend cutting a round hole only and using a filter that will fit in the original space in the fender.
The looks of the grille in the outer fender is of course a matter of taste. It certainly does improve the air flow into the fender but you'll benefit from the filter placement even without the grille. For me, personally, the grille is (in addition to the aftermarket exhaust) the only clue I'm willing to give other people about the bad nature of my car.
As others have said already, I can't think of any reasons not to move the filter in the fender. I have had the setup for almost three years now.
