You're right, the intercooler is slightly bent - one of the reasons why I got it as cheap as I did. (less than $50!). The leak seems to be coming from the corner crimp where the metal tab is pressed against the o-ring. There doesn't seem to be any other area of leak.
I have gone ahead and repaired the leak using silicon based tile sealant. As a precautionary measure, I sealed both end tank housings where the plastic meets the metal core. While the silicon is still not completely cured, there is no further air leak. Air pressure is holding really really tight. To quote from the movie 'The Firm', "Its not sexy, but its got teeth!"
