I've had an '04 Aero for about a month now, and can't seem to stop driving it; I think the car is just that good. I got the merlot with gray interior and a 6-spd. My dealer, (who was also my employer 10 years ago) told me it was the only one in that combination outside of California at the time, and it came with the parking assist. Not something I orginally wanted, but the silly thing has grown on me. In terms of differences between the Aero and Arc, the suspension is tuned different; Saab calls it a "sport chassis," and it does have the bigger wheels. The brakes are also slightly beefier on the Aero. My father has an '03 Linear with 16" wheels, which should have the same suspension setup as the Arc. I definitely prefer the handling characteristics of the Aero, even at the expense of a harsher ride over rough pavement. And I live in DC, where rough pavement seems to be the rule. As for the metal trim, I don't know what to tell you.
I saw your previous post regarding questions about the stereo. There are lots of threads on this bb about upgrades, and there are lots of options you can pursue.
