Exacty right you are. Turned real hard. Bearing is TOAST. The sparks I saw might not have been the rotor hitting coil windings, but probably the external shaft-mounted fan blades hitting front case of alternator. Phew!!
I successfully removed alternator, there are only 2 recessed-hex bolts holding it in, besides myriad other stuff. Still took three hours!
Brushes (only year old) still look good, commutator grooved a bit
from its many millions of turns against brushes, but still flat so I believe its OK.
What are my chances of getting an auto electric shop to replace bearings? Is it silly to spend $200 for 'rebuilt' since seems like all I need is new bearings?
Any ideas why an alternator with bad bearing would stop charging? the Battery symbol lamp is on, indicating no charging, but Volt Reg/brushes are only a year old, and lug connections on back were good.
