there is a lot going on there!
the first thing that came to mind was the axle nut coming loose, but you'd know by now since you've had it off and on a few times. they are a one time use nut, that can be bought separately from eeuroparts. there was a thread a few weeks back about the axle nuts and some had them come loose, some did not have them come loose. majority seems to rule they can be used again, but for a 3-5 dollar part, why risk it?
When doing this job I found the used axle nut to back out as I'd not torqued it enough back on. so I turned up the air gun and layed into it.
when you jack the front of the car up and try to make the wheel wobble with your hands, does it move?
the hubs/and bearings can come apart if things are overtightened or not tighted enough, I seem to remember. there is a torque spec on the axle nut.
also we have to assume that the parts from the parts car were in proper order and of the right vintage don't we? lets face it, on any older car, unless you have all the records, anything is possible within reason.
that said, is your main car ready to accept these parts, meaning, does it have the right accepting bits, and is it in its original configuration?
not sure if that makes sense...
others can chime in, I'm far from an expert, but to try and answer your questions:
1. to my best knowledge, the axles are the same, only differing from turbo or not on 94-98. '93 smaller tri pod bearing similar to non turbo (could be wrong)
2. I dont think you can put too much grease in. onces she's full, she's full. kinda like your gas tank. any extra will spurt out. I seem to remember my grease needing to 'break in' some and the noise went down.
3. I think if you over tighten the nut, you can damage stuff, hence the torque setting. where will the lever move but out,or the transmission will get jammed up. methinks the hub would let go before the cup, but not sure.
4. if the whining noise never went away, the method in which you did the work may be the culprit. just a guess as used parts from different cars come into play.
5. I abide by the use the nut once, as intended rule. it eliminates it as a point of failure.
one other thing...once my hub/bearing was coming apart, but by tightening it proper, with a new nut, all seems well....for now.
