I would first suggest that you check to make sure the case of the fan is securly in place (firmly in position).If the case is firmly in place, I would suggest replacing the variable resistor for speed control, the fan motor,the directional flaps (controls how much hot/cold air), and the heater core while every thing is removed.
I found it challenging job to do;however,if your handy and have time check out http://quasimotors.gar.net/ or http://www.townsendimports.com/. They have good write ups on replacing heater cores.
