Great feedback. Sorry about the confusion Doug over the welder. I was using a wire feed welder with gas shield. Worked great as long as I cut back to the thick metal.

Pretty much done with the metal replacement. I am not posting any pictures because the work doesn't look anything like Doug's welds. In most cases where the metal was out of sight I used lap welds. It feels quite good to have all of the rust in the car taken care of. Next step is to replace all the rubber access plugs and spray with the amsoil product that Don suggested. That sounds like just the ticket for protecting hard to reach spots via the access plugs.

Next project is to mount up the new ebay intercooler ( 28x5x3 ) in place of the battered and cracked viggen unit.
