Lars, there are 3 basic materials that I've seen thread taps made out of:
- carbon steel (i.e. craftsman, harbor freight) this is a flat grey in color. Absolutely useless for anything beyond aluminum and plastic.
- high speed steel (MSC, McMaster-Carr, any decent tool supply store) these taps will be shiny and bright silver, and noticeably sharper than the carbon steel taps. These are the taps you want for metals and general machine work.
- carbide (MSC, McMaster-Carr, any decent tool supply store) these taps have a shiny surface but with gray color. Carbide is extremely hard and has very sharp points, but unfortunately this makes it very very brittle. Difficult to use by hand, these are not that common outside machine shops.
The best idea I've read on this thread was heating the manifold up with the engine or a torch; cast iron will expand a lot and hopefully release your busted piece. Tapping an NPT hole is a little dangerous because for 90% of the hole you are only partially cutting the threads, and finally when ALL the threads start cutting the force ramps up very fast and that's probably when you broke the tap. In a straight-sided hole, only the first few teeth are cutting threads and it stays that way.
