When you were testing the system w/ the nozzle out, was the pump continuously running? How long did you activate the switch for? I'm just trying to get an idea of what your pump pressure is like in your system. With out a solenoid, it will start at 0psi then peak to 100psi. I'm just wondering if and in what amt of time the pump will turn off. What size hoses or line are you using? The smaller the line, the faster it should get to 100psi and more accurately it will stay in the higher range of 85-100psi but through cycling. The pump will reach 100psi and shutoff, then wait till 85psi to turn back on. So you could have a fluctuation of 0-100psi then 100-85 then 85-100 and so on. This in essence would be why I think the pumphead w/ the internal bypass is necessary, but I guess w/ small enough line it should be ok. Adding a solenoid close to the nozzle would help increase the speed of reaching the 100psi initially and improve the initial atomization. I think I'm too meticulous, I'll just shut up.
