I had considered making bumper replacements out of extruded aluminum parts that are made by a company called 80/20. The organization I used to work for made lab test equipment housings of a wide variety of sizes with this stuff. 80/20 has a large number of shapes, connectors, and end caps to be considered for all kinds of projects. They are reasonably priced and just bolt together. Available in plain aluminum or anodized black. Here's the company website:

I can't provide any experience since I never got around to doing this and allowed my Sonett to pass on to a new owner three years ago but I still lurk on this site. I thought I could make a very cool looking bumper using this stuff.
