hey BrianK,
This has happened to me several times. The problem originally comes from
wear on the splines. The coupler should fit very tightly over the splines,
and they do when they are new. But years of service loosens them up and
they can freely shuttle back and forth, eventually popping that spring clip
loose and disconnecting the counter gear (1-2-3-4-R).
The race teams that I've talked to assemble the transmissions with a solid
spacer on the front side of the coupler so that it cannot move anywhere.
This makes assembly of the primary case really difficult though, and you
definitely have to pull the motor/trans for this method!
I think that the key to fixing this condition in-car is to restore the original
tight splines, not mess around with a new/better retaining clip.
On my 900SPG I found a liquid solution...Loctite 638 Retaining Compound
for cylindrical assemblies. This stuff is absolutely bad-ass. You can get it from
any industrial supply house, like mcmaster-carr, grainger, and MSC. See link below.
For repair in the car, you just have to lightly coat the splines and assemble. I would
