If the disc is too thin, the clutch will engage at the top of the pedal travel, if at all. On a hydraulic clutch I don't think this applies though because the slave cylinder adjusts as the disc wears. If the disk gets entirely too thin, the clutch just slips. Your problem is hydraulics. Try that secret that I make so much noise about - fill 'er to the brim before bleeding - and see if it works.
