I have a 1994 9000 CST. While it was still under warranty the clutch started acting up. One morning I noticed a lot more free play than normal, otherwise the clutch action was unchanged. This excess free play would go away after warm-up. After several trips to the local SAAB dealer they replaced the master cylinder. The clutch was a little better for a while.
The excess free play returned and got somewhat worse. When the engine was hot the free-play would disappear and feel to tight, like no free play at all. The dealer said they "could not duplicate the problem". Two other SAAB dealers gave me the same response. I contacted the district service manager and arranged for him to drive the car when it was cold, left the car at the dealer overnight and returned the next morning. The DSM, local service manager, and I went for a long test drive. The DSM identified the problem as being a defective hose in clutch hydraulic system. Apparently the hose breaks down and blocks passages in the system as well as damaging the seals in the slave and master cylinders. This was a known issue since he did not even have to look at the hose to determine the problem.
The DSM had the dealer replace the master cylinder, slave cylinder, all lines, and the throw out bearing. He also noticed a slight misfire and low boost condition and had the DI replaced . All under warranty. Car has been perfect ever since.
This may be causing the problems you’re having. Don’t buy “this is normal” or “we can’t duplicate the problem"
