From what I know about DC motors, a worn set of brushes should not increase the current draw of a motor. They could require a higher voltage across the motor to start it spinning, but the feedback design of the ACC system control and the should not allow this to damage the transistor. More likely is; 1. bad bearings or some other problem causing an increase current draw due to drag, or 2, a breakdown of the insulation in the windings causing an incresed current draw. Have you tested your motor for current draw? the book specifies a max of 20 amps, so the controller should be able to handle that. Also have you checked for low resistance to the case of the motor from the power connector? either one still means a bad motor, but its always nice to know what went wrong.
