Mike:
You may wanna check out my website... I believe I have a complete list of diffs between the NA and Turbo cars... just go to the FAQ section.
Some of your questions:
o My advice is grab a T25 turbo from a 9000. They are small and light and would probably be perfect for the application. Unless you can find a dead turbo from a 9-5 V6... yeah, right. :) Keep the stocker and tune from there... :)
o I think the oil return from the turbo to the block is freeze-plugged, but I may be wrong. The feed is tapped and blocked with a bolt, IIRC. If you find the return to be otherwise, let me know and I'll get that turbo on my 2-door immediately! :)
o As others have said, screw the 2.1l stuff - the stock NA head is gonna be just fine. Your problem will be pistons - the NA pistons are not nearly as durable as the Turbo ones. If you could get (forgive me for saying it) Paeco or better yet JE to get you some forged high CR pistons, that would be great, but at that point your building a whole new motor, and that rather defeats the purpose of this, doesn't it? My personal advice is keep boost down or you will hole a piston. You may wanna use water injection or something...
o On that subject, I wouldn't mess with a boost controller, at least for now. Use the wastegate as it was intended, and hard-wire it for 5 or 6psi. I would wire an LED to the knock detector so you can watch it; maybe tie that into the aforementioned water injection for automatic protection.
o You will have to choose between EZK and, er, Turbo ignition. The two distributors are not compatible and the ignition systems fundementally different. My recommendation is stick with EZK, and maybe go MSD BTM in the future - that would give you a solid ignition setup. Make sure you use cool enough plugs, or say goodbye to the pistons.
I think everything else you need is on my website... Definitely keep us all posted. Were I not knee deep in my 5-door, I'd follow along at home... ;)
