Hi Jeff,
The ABS pipe I got is too big (88mm) and thick. I could not machined it down as it's too big for the lathe I have at work.
I have done some research and I found that there is a 2.5" light wall PVC pipe on the market used for irrigation systems. It's 2.875" OD (73mm) x 0.110 WT which makes a 67mm ID. 67mm ID I think is a good enough bore for the engine air flow and also would make a neater modification appearance. Here's how I would go about it:
I would like to flare the end by forming it over a glass bottle with a heat gun. To fix the pipe to the box I was thinking of using a 2.5" coupling. I would slide a piece of 2.5" pipe in the enlarged hole in the airbox at the desired proper angle. I would than mark the pipe around the circumference where it enter the box. I thus obtain the angle at which the pipe enters the box. I then cut the pipe along the mark to use it as template. I also would cut a 2.5" coupling to obtain two rings that can slide on the pipe.
Using the pipe cut at an angle I would slide the ring on it and mark the inside of the ring. I would then grind the two rings down to the inner mark. When the snorkel is cut, painted an flared to its final shape I would then slide one ring on the snorkel and glue it in place with PVC cement then I would stick the snorkel inside the box put some cement around the pipe and then slide the second ring in place and push it hard against the bulkhead of the box. The snorkel will be kept in place by the 2 rings pressing against the bulkhead.
With this process there is no need for messy chaulking. The fine product should look totally "unmodified"
