Well, I ended up removing the head. Good thing I did -- the head bolts weren't evenly torqued and the head gasket was showing uneven wear. Also, it was obvious upon removing the head that there's no way to really be sure you can seal up everything with the method I was thinking about.
The local SAAB dealer mechanics all recommended removing the sump if you're going to do the chains and re-install the timing cover and NOT remove the head. Sounds like a lot of work to me, but I sure don't know what's easier or harder.
So my new theory is that if you can't get the timing cover in there, plan on doing the head gasket -- unless you want to try my method and know that you'll have to go back in there to replace the head gasket in the next 10K miles or so. I'm certain, however, that I messed up when I first tried to install the timing cover, which screwed me with the head gasket.
One other thing: I did several practice runs before attempting to install the timing cover, and the oil pump o-ring stayed in place, no problem. Go figure that when I pulled the timing cover off today after my last attempt with the 518, and the o-ring was sitting down there in the sump. Yet ANOTHER reason to remove the head or the sump when doing the chains.
Tomorrow I will hope to reinstall everything -- if, that is, I can obtain new head bolts tomorrow...
