I've been fighting this issue for a while now, and have replaced a pile of parts. I recently put in a brand new Genuine Saab slave cyl, hoping for the best, and it turns out to have made NO difference.
When I pressure bleed the clutch, I set my air compressor to 20psi, and put a cap with a valve stem, on top of the brake fluid reservoir. With pressure in the system, I get a perfectly clean stream of fluid from the bleeder. The clutch feels 100% correct, firm through the full range of motion.
When I remove that valve stemmed cap, (releasing the 20psi pressure I've captured in there from pressure bleeding) and install the factory cap / sensor setup, the clutch instantly goes soft for 1/2 the range of motion, and is firm in the last 1/2 (which is JUST enough to allow me to drive the car).
It has a new slave, the line to the slave is perfect, and I'm on my 3rd clutch master cylinder (Original unit, a Scantech rebuilt unit, and now a known-good used OEM unit.
The line going from the reservoir to the clutch master doesn't appear ballooned, I see no leaking from any point, but when I don't have pressure in the reservoir, I have a soft clutch. When it has pressure from pressure bleeding, it feels and operates perfectly.
Really frustrating me....and I'm not a big fan of the "throw parts at the problem until its fixed" routine.
