The patient is 2002 9-5 Aero 5-spd. Patients medical history - recent fuel pump failure in the left lane of I-90 during rush hour while my wife was driving it. I bought a new Walbro 5CA606 fuel pump (bare pump only) from Quantum Fuel Systems and installed it in the original fuel pump assembly by carefully cutting the nylon fuel line in the correct place and clamping the curly Q pigtail that came with a previous Walbro pump kit for one of my 9000's. One end of the curly Q goes over the pump outlet barb and the other goes over the cut end of the nylon fuel line after you put a brass sleeve inside the tube to keep it from squishing. That part all went well. I took the car out for a test drive and I got a lot of misfiring and a flashing CEL. Turned around and returned home. Maybe 1-2 miles roundtrip. I got a P1304, P1300 and a P300. All misfires of varying magnitude. So far I have checked and gapped the old iridium NGK's, tried (3) different black DI's, swapped the plugs to new NGK BPCR7ES's gapped at 0.9-1.0mm, and then tried all (3) DI's again. The car still misfires under load. If I baby it and stay out of the yellow on the boost gauge, it doesn't appear to misfire. As soon as you give it the gas and start boosting into the yellow, it starts bucking and misfiring. Looking for opinions here. I am less likely to believe it's ignition related at this point. Is there a good way to connect a fuel pressure gauge anywhere to see if the pump is laying down? I can pull a working fuel pump assembly out of my 96 Aero, if need be. I checked to make sure I had the intercooler pipe properly connected to the throttle body. That all looks good. Any other problem areas for big vacuum leaks? The battery was run completely dead while my wife was waiting for a tow truck. Like really dead. I doubt that would damage anything ECU related. I swapped a good battery into the car in MA before I tried to troubleshoot it on the road. That's what's in it now.
