Hi,
It appears that large spark plug gap does two things both of which
are bad. It makes DI work harder and increases temperature under which
DI works. If one couples this with hot summer temperatures and reduced
conductivity of the coils, DI will have to work even harder to do the
same work.
So, catastrophic failure of DI is an accumulation of heat which results
from wider spark plug gap and the added heat resulting from the fact that
DI has to work harder which in turn leads to reduced conductivity which in
turn makes it necessary for DI to work even harder. Hence the sudden
failure and burnt epoxy. The system may be more self regulating, but the
DI is sitting on top of a hot engine.
